Hello Chris,
Can you please change the USBi cable and check? You can use the same cable that you used for the working USBi module condition. It seems like a cable problem.
Please also refer the LED conditions below and see if you can find anything strange with your USBi.
When you plug the board into the USB port, D4 should light up, indicating power. The boot process then starts. After 250 ms or so, the I2C LED (D1) should light up. So, you should see D4 (red) and D1 (yellow) if the board is properly powered up.

Customer ever swap the cable but it still has same issue.
Below is LED status,
D4 Power : Light on
D1 IIC : Light on
D3 SPI : It sometimes light on and sometimes light off.
Customer told the component works through SPI, should it be always On?
And the Power LED is on but USBi can't detect by Windows.
Is there other possibility to identify this issue?

I can't say it's a driver installation problem since another USBi works well. Anyway, did you try uninstalling and reinstalling sigma studio?
Did you try that with different PC or USB port?
Customer told the component works through SPI, should it be always On?
The default state is I2C here, so when you connect the USBi, the power LED will turn On and followed by that I2C LED will turn On by default. Once you change protocol to SPI in the schematic of USBi module and compile the project then it will change to SPI and the SPI LED will turn On.

Customer test two more different PC but same issue occurred.
Is it possible it's defective part, need to upgrade firmware or would it suggest to do replacement?
Additional information about D3 Led.
Customer told D3 will flash when it doesn't connect to board/device.
It looks like working abnormally as existing USBi.

Hello Chris,
I think it is a defective USBi. They hold up rather well and we do not see too many of them fail but it certainly can happen and I have seen a few bad ones.
I am not certain how to proceed with getting a replacement... Since you work for a distributor I would contact us through your usual supply lines and see what the return and replacement procedure is.
